The main electrical panel is the most ignored critical system in most homes. Homeowners replace water heaters every 12 years without thinking but live with 50-year-old Federal Pacific panels that the insurance industry has flagged as fire hazards. Electrical panel service ranges from a simple breaker replacement at $150 to a full 200-amp service upgrade at $3,500 — and the timing matters because panels do not just fail electrically, they fail catastrophically. Knowing the warning signs and understanding amp ratings helps you plan instead of react.

Reading Your Existing Panel
Open the panel door. The main breaker at the top shows the service amperage — 60A, 100A, 150A, or 200A in residential. Below it, individual circuit breakers feed circuits in the home. Problem brands you should investigate include Federal Pacific Electric (FPE), Zinsco, Pushmatic, and Challenger. All four have documented breaker failure issues and most insurance companies surcharge or refuse coverage on homes with them.
Signs You Need Service
Visible damage on or around the panel — burn marks, melted plastic, corroded breakers, water staining — is an immediate red flag. Stop using the panel and call an electrician the same day.
Frequent breaker tripping on circuits that previously worked indicates either overloaded circuits, failing breakers, or aging wiring. Replace a tripping breaker once. If it trips again, the problem is the circuit, not the breaker.
Warm panel cover or hot spots felt through the door indicate loose connections inside. Loose connections create arcing and heat. Heat is the leading cause of electrical fires originating in panels.
Buzzing, sizzling, or crackling sounds from the panel mean active arcing. Shut off the main breaker and call an electrician immediately.
Lights dimming when appliances turn on suggests undersized service or loose neutrals. If a major appliance startup drops voltage noticeably across the house, your service is straining.
Amp Ratings and What They Cover
60-amp service was standard until the 1950s. It supports lighting, small appliances, and one major appliance like an electric range. Cannot handle modern HVAC, EV charging, or heat pumps. Should be upgraded if the home is being renovated or expanded.
100-amp service was standard from the 1960s through 1990s. Supports a typical 2,000-square-foot home with electric range, electric water heater, and central air. Pushes its limits with electric dryers plus heat pumps plus EV chargers added on.
200-amp service is the modern minimum in new construction. Supports all standard appliances plus EV charging, multiple zone HVAC, electric water heating, and solar interconnection. Should be the target for any service upgrade today.
400-amp service is for larger homes (4,000+ square feet), homes with shop space, or homes with multiple EV chargers and full electrification. Costs $5,000 to $9,000 to install.
Cost Breakdown of an Upgrade
A 100A to 200A service upgrade in a typical home runs $2,500 to $4,500 depending on geographic location, utility coordination, and panel location. Components include:
- New 200A main panel (Square D Homeline or Eaton BR series): $250 to $500
- Service entrance cable, meter base, and weather head: $300 to $600
- Breakers for existing circuits: $200 to $400
- Permits and inspection fees: $150 to $400
- Utility disconnect/reconnect fee: $0 to $300 depending on jurisdiction

Subpanels Versus Full Upgrade
If the existing main panel has capacity but is out of breaker slots, adding a subpanel ($800 to $1,500 installed) is cheaper than a full service upgrade. Subpanels work well for finished basement projects, detached garages, or workshop additions.
If the main service amperage is the limit, no subpanel solves the problem. Adding a 100A subpanel to a 100A service does not give you 200 amps — it just gives you more places to connect to the same 100A supply, which is overloaded.
Brands to Use and Avoid
Reliable modern panel brands: Square D Homeline (residential) and QO (commercial-grade residential), Eaton BR and CH series, Siemens PL series, GE PowerMark Gold. All four have widely available breakers and proven track records.
Problem brands: Federal Pacific Stab-Lok (1950s-1980s) — breakers fail to trip during overload, causing fires. Zinsco (1960s-1970s) — bus bars corrode and short. Pushmatic (no separate breakers) — obsolete breakers and degraded internal connections. Challenger (1980s) — internal arcing issues. If you have any of these brands, prioritize replacement on your project list.
Permits, Inspections, and Utility Coordination
Service upgrades always require permits. Your electrician handles the application, but you may need to be home for the city inspector’s visit. The inspection covers panel installation, grounding, bonding, and the connection to utility service.
The utility company has to disconnect power, your electrician swaps the panel, then the utility reconnects after the inspector signs off. The sequence usually takes one full day — typically 6 to 10 hours without power. Plan accordingly: empty the freezer, move medications, and have alternative arrangements for anyone medically dependent on power.
Code Requirements You Should Know
Modern code (NEC 2020 and later) requires AFCI breakers on bedrooms and living areas (arc fault circuit interrupter — prevents fires from damaged wiring), GFCI breakers in bathrooms, kitchens, garages, and outdoor circuits (ground fault circuit interrupter — prevents shock), surge protection on the main panel (whole-house surge protector, $150 to $400), and tamper-resistant outlets throughout living spaces.
Older homes that get a panel upgrade may not require retrofit of existing circuits to AFCI/GFCI — code applies to new and modified work, not pre-existing legal installations. But upgrading is good practice, especially for kitchens and bathrooms.
Future-Proofing
If you are upgrading anyway, plan for the next 20 years. Reserve panel space for an EV charger circuit (50A double-pole breaker), a heat pump circuit if you plan to convert from gas heat, and a solar interconnection breaker if rooftop solar is on your radar. Adding these breaker slots during the original installation costs $40 to $60 each. Adding them after the fact requires opening the panel again.
Whole-house surge protectors (Eaton CHSPT2ULTRA, $175, or Square D HEPD80, $200) install at the time of panel upgrade for an extra $250 in labor. They protect every device in the home from utility-side voltage spikes and pay back the first time lightning hits the neighborhood transformer.
