The wrong mezzanine deck can take a 20,000 sq ft warehouse from compliant to red-tagged in a single inspection. Mezzanine flooring systems are not interchangeable, and the type you pick has to match three things at once: the live load you actually carry, the building code’s egress and fire-rating rules, and the lift truck or cart that will roll across it every day. Pick wrong and you are either replacing the deck in three years or lying awake worrying about it. Here is the real-world breakdown of what works.
The Five Common Deck Types
Industrial mezzanine decks fall into a handful of categories, each with a clear use case:
- Bar grating — welded steel grid, lets light and sprinkler water through
- Resin board — phenolic or fiber-resin panels on a steel B-deck
- Floor plank — interlocking steel planks (B-Lok, Mac Lock) bolted into joists
- Concrete on metal deck — composite slab, the heaviest-duty option
- Open-web bar joist with plywood — rare in new builds, common in older retrofits
Bar Grating: When Visibility Matters
Bar grating ranges from $9-$16 per sq ft installed. It earns its place where sprinklers below the mezzanine need to reach the floor above and below — a code requirement in most warehouses storing combustibles. Open grating also lets HVAC airflow pass and saves weight, which means lighter columns and beams.
The downside is small parts and small wheels. A standard 1-inch bearing bar with 1-3/16 inch spacing eats casters and drops washers between the bars. For pick-and-pack operations, specify serrated or close-mesh grating ($14-$20 per sq ft) and check the slip rating.
Resin Board on B-Deck
This is the cost leader for general-purpose storage. A 22-gauge corrugated steel deck supports a 1-1/8 inch resin-impregnated wood composite panel like ResinDek HD or Inca PSX. Total system runs $7-$12 per sq ft, supports 250-400 lbs per sq ft uniform load, and tolerates electric pallet jacks rated under 8,000 lbs.
It is fast to install — a four-person crew can lay 3,000 sq ft in a day — and easy to repair. The resin face takes traffic stripes, line paint, and floor markings without surface prep. Watch for moisture; a roof leak or sprinkler discharge will swell the panels at the seams within 48 hours.
Steel Floor Plank
Interlocking steel plank like Mac Lock or Cogan Floor Plank is the choice when you run heavy carts, frequent forklift trips, or need to relocate the mezzanine someday. Cost runs $11-$18 per sq ft, but the panels unbolt and ship to a new facility intact — a real advantage for leased buildings.
Plank decks tolerate point loads better than resin board because the steel ribs distribute load across multiple joists. They also accommodate utility cutouts (conveyor drops, electrical penetrations) without losing capacity. Downside: the metal-on-metal interface is loud, and the surface needs anti-slip coating for any wet area.
Concrete on Composite Deck
Pour 2.5-4 inches of concrete on a composite metal deck and you get the heaviest, quietest, most durable mezzanine surface available. Capacity climbs to 500-1,250 lbs per sq ft, and the floor will outlast the building. Cost runs $14-$22 per sq ft installed and adds 30-50 lbs per sq ft of dead load — meaning the column and beam package gets noticeably more expensive.
Use it for full-size lift trucks, automated storage systems with rail-mounted cranes, manufacturing cells with vibrating equipment, and any space where vibration transmission to the level below would be unacceptable. Expect 14-21 days of cure time before full loading.
Load Ratings and Code
The IBC and OSHA both require posted live load capacity at every mezzanine entry. The structure has to meet two numbers: uniform live load (lbs per sq ft) and concentrated point load (lbs over a 4.5-inch square). Common spec values:
- General storage: 125 PSF uniform, 1,500 lb concentrated
- Heavy storage: 250 PSF uniform, 2,500 lb concentrated
- Manufacturing: 125-200 PSF, with equipment-specific concentrated loads
- Pedestrian only: 50-60 PSF — rare in industrial settings
Add seismic, snow drift on cold-roofed buildings, and HVAC equipment loads as required. A licensed structural engineer signs the calc set; do not skip this even on small mezzanines under 5,000 sq ft.
Fire and Egress Considerations
If the mezzanine exceeds 1/3 of the room area below or covers more than 2,000 sq ft, the IBC may require a second exit stair, fire-rated assemblies, or a sprinkler upgrade. Bar grating decks can complicate sprinkler design because water passes through; some jurisdictions require both above-and-below sprinklers regardless of deck type. Check local code early — these decisions change which deck you can use.
Maintenance Realities
Resin board takes a quarterly broom and an annual screw-tightening pass. Steel plank wants the same plus an inspection of the locking edges. Concrete decks need joint sealant maintenance every 5-7 years. Bar grating drops debris below — schedule a quarterly cleanup of the floor under the mezzanine, especially in food and pharmaceutical settings.
Picking the Right System
Match the deck to the daily reality of the operation, not the spec sheet’s maximum capacity. A 500 PSF concrete slab is wasted on a parts storage mezzanine that will never see more than light hand carts. Conversely, a $7 resin board deck under a 6,000 lb electric pallet jack is a warranty claim waiting to happen. Get the engineer’s load letter, the code review, and three competitive quotes before signing — the spread between vendors on a $200,000 mezzanine package is often $40,000 or more.
