Look down at any commercial district from an airplane and most of what you see is white plastic. That is TPO roofing, thermoplastic polyolefin, a single-ply membrane that has grown from a niche product in the 1990s to roughly half of all new flat and low-slope roofs in the United States. Homeowners meet it on additions, porches, garages, and mid-century modern houses where shingles simply cannot work. TPO earned its market share with heat-welded seams and a reflective surface that cuts cooling loads, but the product category has a messy history of early failures, so knowing what separates good TPO from bad matters more here than with almost any other roof.

What TPO Actually Is

TPO is a single-ply sheet made of polypropylene and ethylene-propylene rubber blended together, reinforced with a polyester scrim sandwiched in the middle. It ships in rolls 8, 10, or 12 feet wide and comes in three standard thicknesses: 45, 60, and 80 mil. The sheet is flexible like rubber but weldable like plastic, and that second property is the whole point. Installers join sheets with hot-air welders running around 1,000°F, fusing the overlaps into a single monolithic layer. A proper weld is stronger than the sheet itself, which is a fundamentally different proposition from the glued or taped seams on EPDM rubber roofs.

The membrane is naturally white and highly reflective, typically bouncing back 70 to 80 percent of solar radiation when new. Tan and gray are stock colors, and some manufacturers roll custom colors for visible residential slopes.

Where TPO Makes Sense on a House

Any roof pitched below about 2:12 is membrane territory, because shingles and most metal panels rely on gravity-shedding and will leak at low slopes. On homes, that means flat-roof additions, porch roofs, carports, dormers with dead-flat tops, balconies over living space, and whole roofs on modern and mid-century designs. TPO handles all of these, and its reflectivity is a genuine advantage over black EPDM when the roof sits above conditioned space or outside a bedroom window, since a black membrane can hit 170°F on a July afternoon while white TPO stays 50 to 60 degrees cooler.

What TPO Roofing Costs

Installed residential prices in 2026 generally run $7 to $12 per square foot, with small, cut-up projects at the high end because mobilization dominates the bill. A typical 400 square foot porch or addition roof lands between $3,000 and $5,000. The variables that move the number:

  • Thickness: 45 mil is builder-grade; 60 mil is the residential sweet spot and adds roughly $0.50 per square foot; 80 mil adds about $1.00 more and makes sense under roof decks and heavy foot traffic.
  • Attachment: mechanically fastened (screws and plates through the sheet into the deck, covered by the next welded lap) is cheapest. Fully adhered (glued) costs $1 to $2 more per square foot but looks cleaner and resists wind flutter.
  • Insulation: code often requires rigid polyiso above the deck on flat roofs, adding $1.50 to $3.00 per square foot depending on R-value.
  • Tear-off: removing old built-up or rubber roofing adds $1 to $2 per square foot.

Lifespan, and Why Brand Matters

Modern 60 mil TPO from a major manufacturer is a 20 to 30 year roof. That statement needs the qualifier because early TPO formulations from the late 1990s and 2000s cracked, crazed, and failed at weld lines within a decade, and the industry spent years revising the ASTM standard for weathering resistance. Today’s sheets from the big producers, including GAF EverGuard, Carlisle Sure-Weld, Firestone (Elevate) UltraPly, and Johns Manville, are dramatically better, with thicker top plies over the scrim and improved UV and heat stabilizers. Ask two questions of any bid: whose membrane, and how thick is the top ply over scrim? Quality sheets carry 15 to 25 percent of total thickness above the reinforcement; bargain imports skimp exactly there, and the membrane fails when weathering reaches the scrim.

Heat aging remains TPO’s known weakness. On roofs that bake, think Phoenix, or membranes installed near reflective walls and windows that concentrate sunlight, PVC or a heavier 80 mil TPO is the more durable specification.

TPO vs. EPDM vs. PVC

These three membranes cover nearly every flat roof conversation, and each has a lane. EPDM is a black synthetic rubber, cheap, flexible in extreme cold, and easy to repair, but its seams are taped rather than welded and its color absorbs heat. It remains a fine choice on detached garages and in northern climates where heating dominates the energy bill. PVC is the premium thermoplastic: welded like TPO, more flexible, more chemically resistant, and the required choice above restaurant exhausts because animal fats degrade TPO. It costs the most and its plasticizers can leach over decades. TPO sits in the middle, welded seams and reflectivity at a lower price than PVC, which is exactly why it took over the market. If a contractor quotes all three, 60 mil TPO fully adhered is the balanced residential pick in most of the country.

How a TPO Roof Goes On

A competent install starts with a clean, dry, structurally sound deck, then insulation or a protective cover board fastened down with plates. Sheets roll out with 3 to 6 inch overlaps, get attached mechanically or with bonding adhesive, and then the welds happen: automatic robotic welders handle the long field seams while hand welders and rollers do the details. Every penetration, pipe, drain, corner, and curb gets factory-molded flashing accessories welded in place rather than caulked. The finish detail that separates pros from hacks is probe testing, dragging a blunt pick along every cooled weld to catch voids, plus cut test coupons to verify welder temperature settings that morning, since ambient temperature and humidity change the correct settings day to day.

Watch the weather during install. Welding damp or dew-covered laps produces welds that look fine and fail in year two, so a crew that starts seams at 7 a.m. on a foggy morning is a red flag.

Maintenance and Repair

TPO asks little: keep drains and scuppers clear, rinse off heavy dirt every year or two to preserve reflectivity, and keep ponding water from standing more than 48 hours, since chronic ponds accelerate every membrane’s aging and usually void warranty coverage. Punctures and failed details are genuinely repairable, an advantage over aged EPDM whose surface eventually will not accept new adhesive well. A tech cleans the area, primes if needed, and welds a patch in 30 minutes; expect $300 to $700 for a service call. One caution for older roofs: after 15-plus years of UV exposure, the surface can become difficult to weld, so aging TPO repairs sometimes require extra surface prep or larger cover patches.

Warranties and Hiring the Right Installer

Membrane warranties sound generous, 20, 25, even 30 years, but read what they cover. Standard material-only warranties pay for replacement sheet, not the labor to install it, which is most of the cost. Full-system warranties covering labor exist on residential work but usually require a manufacturer-credentialed installer and an inspected job, which is itself a useful filter: ask each bidder whether they are certified by the membrane manufacturer they are quoting, and prefer the ones who are. Weld quality is a trained skill with a real learning curve, so ask how many TPO roofs the actual crew welded last year, whether they run test welds each morning, and whether they probe-test seams before leaving. A shingle roofer who does two flat roofs a year is the wrong hire for this material, no matter how good the shingle work is. Expect a written scope naming membrane brand, thickness, attachment method, insulation, and flashing details, and treat a one-line quote as the warning it is.

The Bottom Line

TPO is the default flat-roof answer for a reason: welded seams, cool-roof reflectivity, and a mid-range price. Specify 60 mil minimum from a major manufacturer, prefer fully adhered on visible residential roofs, insist on factory flashing accessories and probe-tested seams, and be skeptical of any bid that undercuts the market by 30 percent, because cheap TPO is the one corner of roofing where the bad old days are still for sale. Do that, and the white membrane over your addition should quietly outlast the shingles next to it.
