How to Fix Stripped Screw Holes in Metal: Quick DIY Repair Guide

A stripped thread in a steel bracket can stop a project cold, especially when the part costs more than the screw and you need it back together today. Knowing how to fix stripped screw holes in metal is the difference between a five-dollar repair and a hundred-dollar replacement. Why Metal Threads Strip in the First Place

Most stripped holes come from over-torquing or cross-threading. Soft alloys like aluminum and pot metal strip in seconds when a steel screw bites at the wrong angle. Even mild steel will give up if you load past the screw’s rated torque, especially in shallow holes where only three or four threads do all the work.

Repeated assembly cycles are another killer. Every time you back a screw out and reinstall it, you wear away a few microns of thread material. Threadlocker residue, dirt, and corrosion accelerate the wear.

Method 1: Helicoil and Thread Insert Repair

For loads above 50 pounds or any structural use, a wire-coil thread insert is the right answer. Helicoils are coiled stainless steel wire that bonds into a freshly tapped oversize hole, restoring threads stronger than the original parent metal. A typical M6 Helicoil kit from Amazon runs about $35 and includes the drill, tap, insertion tool, and ten inserts.

  1. Drill the stripped hole to the kit-specified diameter, usually 0.020 inch larger than the screw
  2. Cut new threads with the supplied tap, using cutting oil for steel or WD-40 for aluminum
  3. Thread the wire coil onto the insertion tool until the tang seats
  4. Wind the coil into the hole until the top sits one half-thread below the surface
  5. Snap off the installation tang with a punch

Helicoils are the standard repair on aircraft engines and motorcycle cases for a reason. Done right, the joint will outlast the surrounding metal.

Method 2: JB Weld and Epoxy Filler

When the part is non-structural and you cannot drill out the hole, two-part metal epoxy works well. JB Weld Original sets in eight hours and reaches 5,020 psi tensile strength. Clean the hole with brake cleaner, mix equal parts of resin and hardener, and pack the cavity completely. Coat your screw with paste wax or chapstick as a release agent, then thread it in halfway and wait for full cure.

After 24 hours, back the screw out and you have a perfectly molded thread. This trick works on door latches, decorative trim, and license plate brackets. It will not hold a transmission mount or anything that vibrates under load.

Method 3: Drill and Tap to a Larger Size

If the hole has enough surrounding material, simply step up to the next thread size. A stripped 1/4-20 hole becomes a clean 5/16-18. You will need to enlarge the matching hole on the mating part to match the new screw diameter, but the repair takes less time than installing an insert.

  • 1/4-20 stripped, drill 17/64, tap 5/16-18
  • M6 stripped, drill 6.8mm, tap M8x1.25
  • 10-32 stripped, drill 13/64, tap 1/4-28

Always use cutting oil and back the tap out a quarter turn for every full turn forward. Tap breakage in a hole turns a quick repair into a nightmare.

Method 4: Field Repairs With What You Have

Sometimes you need the joint working in five minutes with no run to the hardware store. A few proven tricks:

  • Aluminum foil wrap: wrap one or two layers of foil around the screw threads, then drive home. Good for under 10 pounds of load
  • Wooden matchsticks: for slightly oversized holes in soft metals, jam two or three matchsticks in, snap flush, and screw through. Surprisingly effective on cabinet hinges
  • Larger washer plus longer screw: if the back side is accessible, a washer and nut bypass the damaged threads entirely
  • Toothpaste of plumber’s epoxy putty: kneadable two-part putty cures in 15 minutes and machines reasonably well

Choosing the Right Repair for the Load

Match the method to the application. Decorative trim and panel screws can use almost anything. Brackets that hold electronics or tools want at least drilled-and-tapped repairs. Anything safety-critical, including any vehicle or ladder hardware, demands a proper Helicoil or Time-Sert.

Time-Sert solid bushings cost roughly twice as much as Helicoils but resist back-out under heavy vibration. They are popular on aluminum cylinder heads and cast magnesium where coil inserts can rotate over time.

Preventing the Next Stripped Thread

Use a torque wrench on anything important. The torque values printed in repair manuals exist because metal threads have a narrow window between snug and stripped. A small inch-pound torque driver costs about $40 and pays for itself the first time it stops you from over-tightening a sensor port.

Apply anti-seize compound on aluminum threads to prevent galling. Replace screws that show thread damage rather than reusing them. And always thread by hand for the first two turns to confirm the screw is starting straight before reaching for the impact driver.
