Most homeowners who attempt to repaint a rusted railing, gate, or patio set get one season of decent appearance before flakes return. The reason is almost never the topcoat. Learning how to paint rusted metal properly comes down to surface prep and choosing a primer formulated to bond with iron oxide. Skip either step and you’re just sealing in the problem.

Assess the Damage Before You Buy Supplies
Run a stiff putty knife across the worst spots. If the metal flexes or you poke through, you’re dealing with structural rust, not surface oxidation. At that point, painting is cosmetic — the piece will eventually fail. For railings and load-bearing fences, a welded patch comes before any paint discussion.
Surface rust, the orange powdery kind that hasn’t pitted the metal deeply, is what paint can genuinely fix. Run a magnet over questionable areas. If it sticks firmly, there’s enough sound steel underneath to bond with primer.
Tools and Materials You’ll Need
- Wire brush attachment for a drill (around $8) or angle grinder with a wire wheel (around $18)
- 80, 120, and 220 grit sandpaper
- Phosphoric acid rust converter — Ospho or Rust-Oleum Rust Reformer ($12-$16 per quart)
- Rust-inhibiting primer — Rust-Oleum Rusty Metal Primer or Sherwin-Williams Kem Kromik
- Topcoat — oil-based enamel for the longest life, acrylic latex for easier cleanup
- Lint-free rags, mineral spirits, painter’s tape
- Nitrile gloves, safety glasses, and an N95 respirator
Skip the cheap chip brushes for the final coat. A $14 Wooster sash brush leaves fewer bristles in the finish and pushes paint into pitted areas better than anything in a multipack.
Step 1: Remove Loose Rust and Old Paint
Tape off anything you don’t want flecked, then hit the metal with the wire wheel. Work in short passes at moderate RPMs — running the grinder flat out polishes the surface, which is actually counterproductive. You want a slightly toothed profile, around 1.5 to 3 mil, for the primer to grip.
Move to 80 grit sandpaper for tight corners the wheel can’t reach. Knock down any flaking original paint to a feathered edge. Wipe the whole piece with mineral spirits on a rag and let it flash off for 15 minutes.
Step 2: Neutralize Remaining Rust
This is the step most DIYers skip, and it’s why their work fails. Apply phosphoric acid converter with a disposable brush, working it into every crevice. The chemistry converts iron oxide into iron phosphate — a stable, paintable black layer.
Ospho turns rust dark gray to black within 30 minutes. Don’t rinse it. Let it cure for at least 24 hours at temperatures between 50°F and 90°F. Humidity above 85% slows cure time noticeably, so check the forecast before starting.
Step 3: Prime With a Rust-Specific Primer
Standard latex primer won’t work here. You need a primer engineered with rust inhibitors — typically zinc phosphate or red iron oxide. Stir the can for a full two minutes; the heavy pigments settle hard and an unstirred can sprays uneven coverage.
Apply primer in two thin coats rather than one heavy one. Heavy coats sag on vertical surfaces and trap solvents that bubble through the topcoat later. Brush along the metal’s length, not across, and allow 4 hours between coats. Total dry time before topcoating should be 24 hours.
Step 4: Apply the Topcoat
For wrought iron fences and patio furniture exposed to UV and rain, oil-based alkyd enamel like Rust-Oleum Protective Enamel still outperforms most acrylics. Expect coverage around 100 square feet per quart on rough metal, with two coats.
Thin the first coat 5-10% with mineral spirits for better penetration into the primer. The second coat goes on full strength. Brush in sections small enough that you can maintain a wet edge — usually 3 to 4 feet on a railing — and tip off in one direction with light strokes.
Common Mistakes That Wreck the Finish
Painting in direct sun is the single biggest cause of premature failure. Surface temperatures above 90°F flash-dry the binder before it levels, leaving brush marks and weak adhesion. Wait for shade or paint in early morning.
Other expensive errors:
- Recoating before the previous layer is dry to the touch — typically 6-8 hours for oil enamels
- Using galvanized-metal primer on plain steel (wrong chemistry, weak bond)
- Skipping the converter step on lightly rusted spots that “looked fine”
- Painting over morning dew or recent rain — moisture trapped under the film blisters within weeks
How Long the Job Should Last
Done properly on a residential wrought iron fence, expect 8 to 10 years before a recoat is needed. Patio furniture lasts about 6 years because of constant abrasion from sliding chairs and tabletops. Industrial-grade gates with full sandblasting and epoxy primer can push past 15 years, but that’s outside DIY territory.
Inspect annually. Touch up any chip or scratch the same season it appears — a $4 quart of touch-up paint beats redoing the whole piece because a single chip rusted out and spread under the film.
