Water Heater Flame Sensor: How It Works and How to Fix It

When a gas water heater fires for a few seconds and then shuts off repeatedly, the culprit is almost always the water heater flame sensor. The sensor is a small rod or thermocouple that confirms a flame is present after ignition. If it cannot detect a flame within 10 to 20 seconds, the control board cuts gas flow as a safety lockout. The fix is usually a $4 sandpaper job, not a $200 service call.

What a Flame Sensor Actually Does

Modern gas water heaters use one of two sensing technologies. Older tank-style units rely on a thermocouple, which generates a tiny millivolt signal when heated by the pilot flame. Newer power-vent and tankless units use a flame rectification rod, which detects the ionized particles in an active flame using a microamp current.

Both fail the same way: a coating of carbon, soot, or oxidation forms on the metal tip, blocks the signal, and the control board interprets “no flame” even when one is burning. The Honeywell WV8840 control valve on Bradford White, A.O. Smith, and Rheem residential heaters trips a four-flash lockout when this happens.

Symptoms of a Failing Flame Sensor

The pattern is consistent across brands. Watch for these signs:

  • Burner lights then shuts off after 5 to 15 seconds. Then retries two or three times before lockout.
  • Status LED flashes a specific error code. Four flashes on Honeywell units, code F0 or A8 on Navien and Rinnai tankless.
  • Pilot light goes out and will not relight. Common on standing-pilot tank heaters more than 8 years old.
  • No hot water in the morning after the system ran fine the day before.
  • Smell of unburned gas briefly during ignition attempts.

Safety First Before You Open Anything

Gas appliances kill people every year. Before you touch the flame sensor, shut off the gas at the service valve, turn the unit control to OFF, and let it cool for 20 minutes. Crack a window or two for ventilation. Keep all ignition sources away from the work area.

If you smell gas at any point, leave immediately and call the gas utility. Do not attempt this repair if you have not worked on gas appliances before. The IRC and IFGC both classify water heater servicing as work that can require a permit in some jurisdictions, particularly multi-family buildings.

Cleaning a Thermocouple or Flame Rod

For a tank-style unit with a thermocouple, the sensor sits next to the pilot tube inside the burner compartment. Pull the burner assembly out as a unit by disconnecting the gas tube, pilot tube, thermocouple fitting, and ignitor wire at the gas valve. Most pull out with three or four 7/16 inch nuts.

Clean the tip of the thermocouple with 320 grit emery cloth. Light, quick strokes only. The goal is to remove the carbon film, not to polish or reshape the rod. Wipe with a clean shop rag. Reinstall and tighten the thermocouple fitting to 1/4 turn past hand tight, no more.

For flame rectification rods in power-vent and tankless models, the sensor is usually a single ceramic-based rod with a wire lead. Pull it after removing one Phillips screw, clean the metal tip the same way, and reinstall. Total time: 15 to 30 minutes.

Testing With a Multimeter

Cleaning fails to fix the problem maybe 20 percent of the time. Test the sensor before you spend money replacing it.

For a thermocouple, hold the pilot button down to keep the pilot lit, set a multimeter to DC millivolts, and clip the leads across the thermocouple connection. A healthy thermocouple reads 25 to 35 mV. Anything under 18 mV will not hold the gas valve open and the sensor needs replacement.

For flame rectification, set a meter to DC microamps in series with the flame rod wire while the burner fires. Healthy reading: 1.5 to 6 microamps depending on brand. Below 0.8 microamps and the control board will lockout. The Fieldpiece SC480 clamp meter at around $190 handles both readings.

Replacement Parts and Costs

Universal thermocouples from Honeywell (part CQ100A) run $7 to $12 at any plumbing supply or Home Depot. Brand-specific assemblies cost more but install easier. Expect:

  • Rheem SP20171: $35 to $50, fits most Rheem and Ruud tank heaters since 2012.
  • Bradford White 415-44478-00: $40 to $65, OEM thermopile and igniter assembly.
  • A.O. Smith 9003796015: $30 to $55.
  • Rinnai 222247: $25 to $40, flame rod for most residential tankless units.
  • Navien 30005019A: $35 to $55 for combi and NPE series flame sensors.

Always replace with the exact OEM part number when possible. Universal parts work but trip more nuisance lockouts on modern condensing units.

When the Problem Is Not the Sensor

If you cleaned and replaced the flame sensor and the heater still locks out, the issue is elsewhere. Common culprits: a clogged pilot orifice, a failing gas valve, low gas pressure (should read 5 to 7 inches water column at the burner manifold for natural gas), a cracked combustion chamber gasket allowing flame distortion, or a failing control board.

Use a magnehelic gauge or manometer to confirm gas pressure before chasing other fixes. The Yellow Jacket 78060 manometer at around $130 reads water column accurately enough for any residential install.

DIY vs Calling a Plumber

Cleaning a flame sensor is firmly within DIY range for handy homeowners. Replacing one is straightforward if you have basic tools, gas-appliance tape, and a multimeter. Plumbers charge $150 to $350 for a sensor cleaning or replacement on a tank water heater, and $250 to $500 on a tankless unit because the burner module disassembly takes longer.

Call a pro if the unit is under warranty (DIY work often voids it), if you smell gas at any point, if the gas pressure tests low, or if you do not have a multimeter. The water heater flame sensor problem is small. The damage from a botched gas repair is not.
