When homeowners call me to repair concrete expansion joints, the story is always the same: the original filler has shrunk, cracked, or popped out entirely, and now every rain sends water straight under the slabs. Learning to repair concrete expansion joints yourself is one of the highest-value DIY concrete jobs there is — $60 to $120 in materials protects driveways and patios worth thousands, because open joints are how water reaches the base, washes out support, and turns a flat driveway into a heaved, cracked one. Here’s the full process: tearing out the failed material, setting backer rod, running self-leveling sealant, and knowing when a foam strip system is the better call.

What Expansion Joints Do and Why the Filler Fails

Expansion joints (isolation joints, technically, where slab meets slab, driveway meets garage apron, or patio meets foundation) give concrete room to move. Slabs expand and contract with temperature — a 20-foot slab moves roughly 1/8 inch across a 100°F seasonal swing — and the joint absorbs that movement so the slabs don’t crush each other or crack. The filler’s job is to keep the gap flexible and sealed against water.

Original fillers fail on schedule. Asphalt-impregnated fiberboard (the black 1/2-inch strip in most driveways) dries out, crumbles, and drops below the surface within 10 to 15 years. Old caulks lose elasticity and split. Once the seal opens, freeze-thaw goes to work: water enters, freezes, widens the gap, erodes the sand base beneath, and slabs start rocking and settling. If you can see daylight-dark voids down in the joint, or weeds thriving in it, the repair is overdue.

Materials and Costs

  • Self-leveling polyurethane sealant: Sikaflex Self-Leveling, Loctite PL Concrete, or Quikrete Advanced Polymer — $8 to $15 per 10 oz tube or $20 to $30 per 28 oz sausage. One 10 oz tube covers roughly 12 to 15 linear feet of 1/2 x 1/2 inch joint.

Step 1: Remove the Failed Filler Completely

Half-measures fail here. New sealant bonded to crumbling fiberboard peels within a season, so everything comes out down to clean concrete sidewalls.

  1. Slice along both edges of the joint with a utility knife to free the filler from the concrete faces.
  2. Pry and pull the old material with a screwdriver, 5-in-1, or pliers. Fiberboard usually comes out in satisfying strips; old caulk fights harder.
  3. For bonded residue, run an oscillating tool with a scraper blade, or an angle grinder with a diamond tuckpointing blade along each face — dust mask and eye protection are non-negotiable, and if you’re grinding much, rig a helper with the shop vac at the blade (silica dust is the real hazard in concrete work).
  4. Dig out debris to at least 1 inch below your planned sealant depth, vacuum the joint, and let it dry completely. Sealant over damp or dusty concrete is the number-one cause of adhesion failure — polyurethane wants clean, dry, dust-free faces.

Step 2: Set the Backer Rod

Backer rod is the unglamorous piece that makes the whole repair work, and skipping it is the most common DIY mistake. The foam rod does three jobs: controls sealant depth (sealant is expensive; joints can be 4 inches deep), gives the self-leveling liquid a bottom so it doesn’t disappear into the base, and — critically — prevents three-sided adhesion. Sealant bonded to both walls plus the bottom can’t stretch; it tears. Bonded to only the two walls with the rod as a bond-breaker below, it elongates like it’s designed to.

Press the rod into the joint with a screwdriver or a pizza-cutter-style roller to a uniform depth: the target sealant profile is a width-to-depth ratio of 2:1, with a minimum 1/4 inch and maximum 1/2 inch of sealant depth. For a standard 1/2-inch joint, set the rod 1/4 inch down. Don’t stretch the rod as you install it — it contracts later, leaving low spots — and don’t puncture it, which can outgas bubbles into curing sealant.

Step 3: Apply Self-Leveling Sealant

Self-leveling polyurethane flows out flat, so it wants a level-ish joint; on driveway slopes steeper than about 1 inch per foot, switch to a non-sag gun-grade sealant tooled smooth instead, or the self-leveler will migrate downhill overnight.

  1. Work above 40°F with no rain forecast for 24 hours. Concrete should be fully dry — wait 2 dry days after rain.
  2. Cut the tube tip to about 1/4 inch, and run a steady bead down the joint, filling until the sealant sits flush or 1/8 inch below the slab surface. Move at a patient walking pace; the material spreads for a few minutes after you pass.
  3. Bridge any low spots with a second pass within 10 minutes. Don’t overfill — sealant proud of the surface gets torn by tires and snow shovels.
  4. Cure time: tack-free in 1 to 3 hours, foot traffic at 24 hours, vehicles at 48 to 72 hours. Full cure and full elasticity take about a week.

Expect a properly installed polyurethane joint to last 10 to 20 years with ±25 percent joint movement capability — the spec that matters on the datasheet.

Foam Strip Systems vs. Sealant: When Each Wins

Pre-formed rubber/foam strips (Trim-A-Slab is the common brand) press into the joint with no adhesive, gripping the walls with ribbed flanges. The honest comparison:

  • Foam strip wins when: joints are wide (3/4 to 2 inches) and fairly uniform, you want a 30-minute install with zero cure time and zero mess, slabs are still moving seasonally (strips just flex and slide), or you expect to redo landscaping and want something removable and reusable.
  • Sealant wins when: joint widths vary along their length (strips need consistent width to grip), you need a true waterproof seal against wind-driven rain, joints are narrow (under 1/2 inch), or appearance matters — a tooled sealant joint looks factory; strips look like what they are.
  • Cost check for 60 feet: strips about $130 to $200; sealant-and-rod about $80 to $110 plus a half day of labor.

Special Cases: Wide Joints, Settled Slabs, and Garage Thresholds

Joints wider than 1 inch need a plan beyond the standard recipe. Sealant manufacturers cap most self-leveling products at 1 to 1.5 inch widths; past that, the material slumps and wrinkles as it cures. Options: double up backer rod side by side, use a wide-joint rated sealant like Sika’s 2c products, or switch to a foam strip system, which handles 2-inch gaps happily. If one slab has settled so the joint has a vertical offset, sealant will bridge it cosmetically but the real fix is mudjacking or foam lifting ($150 to $600 per slab section) before you seal — sealing a joint that’s still moving vertically buys you one season, maybe two.

Garage door thresholds deserve special mention because the apron-to-garage-slab joint takes the most water and the most tire load of any joint on the property. Use the highest-movement sealant you can get (Sikaflex-1a or an SL-2 pour), slightly recess it a full 1/4 inch below the surface so snow-shovel blades skate over it, and expect to renew this one joint on a shorter cycle — every 7 to 10 years instead of 15.

Mistakes That Sink This Repair

  • Caulking over old filler — the new sealant moves with the failing substrate, not the concrete. Total removal or don’t bother.
  • Using concrete crack filler or mortar in an expansion joint. Rigid material in a movement joint either cracks immediately or, worse, transmits expansion force and spalls the slab edges.
  • No backer rod, deep fill. A 3-inch-deep pour of sealant costs triple, cures poorly, and still tears from three-sided adhesion.
  • Sealing damp joints. Bubbles and peeling by fall.
  • Ignoring the caulk-to-foundation joint. The gap between patio and house wall is the most damaging one to leave open — water there heads for the footing. Same repair, same materials, do it first.

One Saturday, under $120, and the water stays on top of the concrete where it belongs. Recheck the joints each spring, expect to touch up a spot or two at year 10, and you’ll likely never do the full tear-out twice on the same driveway.
