Roof Decking Boards: What Holds Up and What Codes Demand

Roof decking is the layer that determines whether your shingles last 30 years or 14. The shingles get all the marketing attention, but a soft or rotted deck under those shingles fails first, every time. Roof decking boards come in three real categories: OSB, plywood, and traditional plank. Each has a place. Each has a failure mode. After replacing decking on a few hundred re-roofs, I can tell you exactly which one belongs on your house and what the IRC requires for fastener spacing and thickness.

OSB vs Plywood vs Plank: The Real Differences

Oriented strand board (OSB) at 7/16 inch thick is the default on new construction since about 1995. It costs $24 to $32 per 4-by-8 sheet at Home Depot, weighs 47 pounds per sheet, and meets IRC requirements for spans up to 24 inches on center. Edge swelling at panel joints is the OSB weakness when rain hits exposed sheathing during construction.

Plywood at 1/2 inch thick costs $42 to $54 per sheet and tolerates moisture exposure better than OSB. CDX-grade with exterior glue is the spec to look for. Traditional plank decking is 1×6 or 1×8 board solid wood, usually pine or fir, found in homes built before 1955. It is structurally fine but does not meet modern uplift codes without overlay sheathing.

IRC Thickness and Span Requirements

The 2024 IRC Table R503.2.1.1(1) sets minimum thickness based on rafter spacing. For 16-inch on-center rafters, 7/16-inch OSB or 3/8-inch plywood is the minimum. For 24-inch on-center rafters, you need 19/32-inch OSB or 1/2-inch plywood. High-wind zones like the coastal Carolinas, Texas Gulf Coast, and South Florida require 5/8-inch sheathing regardless of spacing.

Fastener schedules are equally specific. The IRC requires 8d nails (2.5-inch ring shank) at 6 inches on edges and 12 inches in the field for basic wind zones. Hurricane zones jump to 6 inches everywhere. Skip the schedule and an insurance inspector will catch it during a claim.

Signs Your Existing Decking Needs Replacement

Walk the roof from inside the attic before any tear-off bid. Look for dark stains around penetrations, soft spots near the eaves, and any plank or panel that flexes under foot pressure. A moisture meter like the Wagner MMC220 ($289) reads moisture through the surface without destructive testing. Anything over 18 percent moisture is rotting.

From the outside, sagging between rafters is a clear sign. So is daylight visible at any panel edge when you stand in the attic with the lights off. Both indicate failed sheathing that needs replacement, not just a re-roof over the existing deck.

Cost Per Square Foot for Materials and Labor

  • 7/16-inch OSB: $0.75 to $1.00 per sq ft material, $1.20 to $2.40 installed
  • 1/2-inch CDX plywood: $1.30 to $1.70 per sq ft, $2.40 to $4.20 installed
  • 5/8-inch CDX plywood: $1.70 to $2.20 per sq ft, $2.80 to $4.80 installed
  • 1×6 SPF plank decking: $1.90 to $2.50 per sq ft, $3.50 to $5.20 installed
  • Tear-off and disposal: $0.65 to $1.20 per sq ft additional

For an average 24-square (2,400 sq ft) roof, full decking replacement runs $5,800 to $11,500 depending on material and region. Partial replacement (typically 15 to 30 percent of the deck during a re-roof) runs $900 to $2,400 added to the shingle job.

Brand Spotlight: Sheathing That Actually Performs

For OSB, LP TechShield is the upgrade choice at about $14 per sheet over standard. The radiant barrier laminated to the underside reduces attic temperatures by 20 to 30 degrees F in summer, paying back the cost in cooling bills over 6 to 9 years. Georgia-Pacific Plytanium plywood is the equivalent step up in the plywood line.

Huber AdvanTech is the highest-performing OSB on the market and the only one I will install on a flat or low-slope roof. The resin system handles 500-hour moisture exposure without edge swell, and it carries a 50-year limited warranty. Costs about $48 per sheet but worth it on coastal or steep-snow-load roofs.

Fastener Choices: Nails vs Staples vs Screws

Hand nails or pneumatic ring-shank nails are the standard. Use 8d (2.5-inch) ring shanks for OSB and plywood, 10d (3-inch) for plank decking over thicker spacing. Hot-dipped galvanized is the minimum coating; stainless steel is required within 1 mile of saltwater per most coastal codes.

Staples are not approved for roof sheathing in any current IRC jurisdiction. Screws are technically allowed but unusual because the time and cost are not justified on a typical re-deck. The exception is hurricane retrofits, where SS 1.5-inch ring shanks driven at 4-inch spacing meet enhanced uplift standards.

Working With What You Have: Re-Decking vs Overlay

If existing plank decking is structurally sound but gaps between boards exceed 1/8 inch, you can overlay with 3/8-inch plywood or OSB before the new shingle install. This adds about $1.10 per square foot to the job and brings the substrate into modern compliance for shingle warranties.

If the existing OSB is intact but only 7/16 inch and you live in a high-wind zone, an overlay of 7/16-inch OSB brings total thickness to 7/8 inch and qualifies for high-wind product warranties from GAF, Owens Corning, and CertainTeed. This option is faster and cheaper than full tear-off.

Permits, Inspections, and Insurance Implications

Re-roofs require a building permit in nearly every US jurisdiction. Permit fees run $150 to $450 and include a mid-job inspection after the deck is exposed and before the underlayment goes down. The inspector verifies thickness, fastener pattern, and any structural repairs. Skip the permit and an insurance claim may be denied on grounds of unpermitted work.

Most insurance policies cover decking replacement if the damage came from a covered event like wind or hail. Roof age and pre-existing rot are typically excluded. Document the cause with photos before tear-off, and have your contractor itemize decking repair separately from shingle replacement on the invoice.
